A PLC is the central decision-making unit of your facility. An HMI panel connects directly to your PLC and turns raw process data into clear, graphical dashboards. A VFD controls the speed of an AC motor by adjusting the frequency and voltage it supplies. Instead of running a cooling-water pump at full speed around the clock, the drive matches the speed to what the process actually needs, whether that is 60%, 75%, or anything in between. This matters because of the affinity laws: motor power rises with the cube of speed, so running a pump at 80% speed uses only about half the energy of running it flat out. The VFD also provides soft-start and soft-stop control, which removes the mechanical shock of starting a motor direct-on-line.

Take a 55 kW boiler feedwater pump that runs about 6,000 hours a year. With a throttling valve, the motor draws close to its full load, around 50 kW, the whole time. With a VFD matching speed to an average 80% flow demand, the same pump draws roughly 33 kW. That is about 17 kW saved, or close to 102,000 kWh a year. At an industrial rate near USD 0.10 per kWh, that is about USD 10,000 saved each year, and a drive of this size, installed, typically pays for itself in well under a year.

• Lower electricity use on variable-torque loads such as cooling-tower fans, feedwater pumps, and boiler draft fans. On the right load, savings of 30% or more are realistic, as the example above shows.
• Soft start that limits inrush current to about 1.5 times rated current, versus 6 to 8 times with a direct-on-line start. That reduces stress on your electrical infrastructure and extends motor insulation life.
• Precise speed control for coal conveyors and fuel-oil pumps, where a steady feed rate directly affects combustion efficiency.
• Regenerative braking on select models, which feeds energy back to the bus during deceleration. It is a good fit for cranes and hoists used in plant maintenance.
